Ai and eps files from CS1 drops out text in final postscript

i just ran a (big) job, oh-oh, that was signed by customer. postscripted, imposed/preps, than ripped by harlequin, to epson and presstek, about 2 letters from the whole job just disappeared, and 3 letters got converted to different symbols. which i didnt catch on the press proof, and no one did for a month after it was printed. my signed proof did not have this problem, my pressmatch did. did a pdf of my postscript and it had the same problem, went back to indesign and found they were ai files, opened them and converted to outline. fixed, except for the pissed off customer, who is demanding a detailed technical expalnition. i looked for awhile in adobe forums but i didnt not find any help, i also have run across this once before with a ill 11 eps file, but caught it in time. any help would be great. whats funny is the management is laughing at me and bought beer for me at the end of the day, this is my first mistake thats gone out the door since i arrive 7 months ago as prepress supervisor. the joke is when u make a mistake its a big one.......

What level EPS file? What happens if you send the files directly to the RIPs bypassing IDCS. What level PS was sent to the RIP from IDCS?

What exact build of IDCS? What exact RIP build?

Files originally created on Mac or PC? Printed from Mac or PC?

Indesign 3.01 with the problem files being linked Ai files from illustrator 11.0.0 (hmm, i think i forgot to update this app)

from mac to mac os 10.3.8 (at the time), now 10.3.9

fonts was itc officina serif, i used customers and my own, they seem to be indentical from adobe. same problem with both. outlining the file was the only fix, and this shifted my images over to the right a little, so i had fun with rulers.

this issue arises straight from 1st postscript, i just didnt catch it, so it wasnt a rip issue, which i wished it was, a little easier to diagnose. just one of the few things that gets by me, i was probably rushed, so i probably skipped a step, but it was over a month ago. i guess its "beer under the bridge" now.

This sounds like a perfect example on why to have a ROOM workflow (Rip Once Output Many). These type of workflows rasterize everything and you can send to any device without having to reprint from your native application over and over again.
